Every sports guard case starts with impression triage. Dani Dental accepts both traditional PVS impressions and digital STL files sent via our secure case portal. PVS impressions are poured in Type IV dental stone on-site; digital files skip that step entirely and move directly to the pressure-forming queue. Either path lands in the same workflow, which means digital submissions routinely ship in 3-4 business days against the standard 5-day window. Pressure formation uses a Drufomat Scan unit operating at a calibrated 6-bar pressure cycle. Material selection follows the dentist's prescription: single-laminate 3 mm EVA for light-contact sports, dual-laminate 3+1 mm or 4+1 mm for moderate contact such as basketball and baseball, and triple-laminate 6 mm for high-contact sports including football, rugby, and martial arts. Each laminate combination is pressure-formed in a separate stage so layer bond integrity is verifiable before the guard moves to trimming. Trimming and occlusal adjustment follow ADA athletic mouth guard guidelines. Technicians use a handpiece to relieve the guard on all occlusal surfaces so the patient closes in centric relation with even bilateral contact. This step is not skipped for pediatric cases. Youth athletes have active dentition and a guard that locks the bite in a displaced position causes exactly the compliance failure dentists call about later in the season. Color lamination and team logo work are handled in-house using vinyl film applied before the outer EVA layer is pressure-formed, embedding the design rather than surface-printing it. Surface-printed guards delaminate and stain by mid-season; the Dani method keeps branding intact through a full school-year schedule. Every finished guard ships with the direct extension of the technician who fabricated it, a case summary noting the material spec and laminate count, and a 30-day fit guarantee. If the guard needs chairside adjustment beyond normal occlusal equilibration, the dentist calls the technician directly and we resolve it the same business day, not through a ticket queue.
