Every retainer case at Dani Dental starts with a digital intake review. The lab accepts intraoral scans from iTero, 3Shape Trios, and Medit systems, as well as conventional PVS impressions that are scanned in-house on the lab's 3Shape E3 model scanner. No case moves to fabrication until the technician assigned to that case confirms model quality and occlusal registration. That review step is the single biggest driver of the sub-2.5% remake rate: fit problems traced back to source-data artifacts get flagged before a single gram of acrylic or thermoplastic sheet is touched. For Hawley retainers, wire bending follows patient-specific arch form derived from the digital model rather than a generic template. The acrylic baseplate is pressure-cured using a heat-pressure pot, not cold-cure bench processing, which produces a denser matrix and reduces porosity-related fracture over the retainer's service life. Wire gauge and clasp design are documented on every prescription so the same setup can be reproduced precisely if a replacement is needed two years later. Essix-style thermoplastic retainers are thermoformed on printed or plaster models using 1.0 mm Zendura FLX or 0.75 mm Erkodur sheet, depending on the prescription. Both materials are stocked permanently at the lab, so material substitution never delays a case. Trimming follows the gingival margin anatomy from the digital model, not a freehand scallop, which keeps the fit consistent across technicians and reduces patient adaptation complaints.
